The production of a heavy truck is far from an ordinary manufacturing process. Each unit demands a blend of precision, logistics, and customization that makes these vehicles among the most complex products in the automotive industry. A prime example is Iveco’s factory in Madrid, a sprawling 374,000-square-meter facility with a main production line stretching one kilometer. There, heavy trucks are assembled for markets including Spain, Italy, Germany, and Turkey.
**Thousands of Possible Configurations**
The plant offers up to 40,000 different variants based on 267 base models and more than 2,800 customizable options. This means almost every truck is unique, tailored to the specific needs of each customer. Cabin designs, engines, chassis, axles, and even colors can be modified—Iveco provides over 350 distinct color choices for its industrial vehicles.
**Fully Synchronized Production**
The entire process is orchestrated by a logistics system that coordinates thousands of parts in real time. Each truck has its own identifier, allowing its progress to be tracked from the arrival of the cabin from Valladolid to final assembly in Madrid. One of the most striking features is the use of AGVs (automated guided vehicles) that transport trucks along the production line using a “stop-and-go” system, adapting the work pace to each unit without halting the line.
**From Chassis to “Marriage”**
Manufacturing begins with the chassis, followed by installation of components like the transmission, engine, electrical system, and axles. A key moment is the “marriage,” when the cabin is joined to the chassis. After that, exterior parts are added, wheels are mounted, and the vehicle moves to the testing area. There, every truck undergoes quality, waterproofing, and performance checks to ensure it meets all standards.
**A More Sustainable Plant**
The Madrid factory employs over 2,700 workers and stands out for its commitment to sustainability. It uses 100% renewable energy and recycles 85% of the water used in production. Additionally, the installation of solar panels is expected to cut CO₂ emissions by about 500 tons per year, according to the company.
